I hate to make a nuisance of myself, having just joined- but I have one query to make, and then I promise to keep quite  . How easy or difficult is it to make an endcap for a boiler?....thanks.

With the right material - brass plate a wooden dowel and a recess to form it into not too difficult. Most of the work is in making the wooden formes.

real easy if you have a press just need the right size formers. Unfortunately i do not have a press so have to resort to the bash and patience method.
2 hard wooden former the size of your boiler (if intend to make a few then formers should be steel) Brass should be annealed first (heated then cooled to soften) brass circle should be of sufficient size ie boiler diameter plus sides . clamp between wooden formers and carefully go around with a hammer and start to bend over. You will need to anneal brass again and just continue to tapp with hammer until it is complete and you are happy with it.
You can hold the formers in a vice but you will need to loosen and rotate a couple of times . I tend to hold on a work bench with a g clamp and tap brass down when finished put 1 former in lathe place brass on it and put second former on that and hold with tail stock tightly the use lathe tool to finish the edges nice and tidy.
Sounds complicated but not really in practice |

I made one with very simple tooling for a Mamod se3 boiler a couple of years ago.
Very much a rough 'n' ready construction, but the end result was OK.
I used some carcasing softwood for the formers, as it was all that was to hand.
Hardwood would be better & give a crisper shape to the corners.
Sanding the formers, cut with a hole saw.
Tapped the brass carefully & annealed often to keep it soft
Edges cleaned up, snug fit & ready for soldering
Should have a few more pics of the process somewhere, if i manage to find them i'll add them to the post.
